One of the most common questions we hear at Graphx Unlimited is, "What's the best printing method for a small apparel order?"

After nearly three decades in the apparel decorating industry, we've found that Direct-to-Film (DTF) printing is the best overall solution for most apparel orders under 100 pieces.

Since 1996, we've worked through several generations of garment decoration technology. We started with color laser transfers, expanded into dye sublimation, and today utilize professional STS and Epson DTF printing systems. Each printing method serves a purpose, but when customers need small quantities, fast turnaround, vibrant graphics, and affordable pricing, DTF consistently delivers the best results.

 

What Is Considered a Small Apparel Order?

At Graphx Unlimited, we typically consider any order under 100 pieces to be a small apparel order. These customers often include startup companies, family reunion organizers, construction crews, school clubs, churches, and local businesses that need flexibility rather than large-volume production.

Unlike large corporations ordering hundreds of garments at once, small-order customers often need only a few shirts today and additional shirts later. The ability to order exactly what is needed without paying setup fees has become increasingly important.

 

Comparing Today's Most Popular Apparel Printing Methods

Several decorating methods are available for custom apparel, including embroidery, heat transfer vinyl, dye sublimation, and DTF printing.

Embroidery remains one of the most professional-looking decoration methods available. It works exceptionally well for polos, hats, and corporate apparel where a premium appearance is important. However, embroidery is not always the best solution for colorful logos, photographs, or intricate artwork.

Heat Transfer Vinyl (HTV) has long been popular for names, numbers, and simple graphics. While it performs well for athletic uniforms and basic designs, it becomes less efficient when artwork contains multiple colors or complex details.

Dye sublimation produces incredibly vibrant prints and creates a soft, permanent image that becomes part of the fabric. The limitation is that sublimation works best on polyester garments and requires a more time-intensive production process.

DTF printing combines many of the strengths of these methods while eliminating several common limitations. It produces full-color graphics with excellent durability, works on cotton and polyester garments, and does not require setup fees or minimum quantities. This flexibility makes it particularly attractive for small apparel orders.

 

Why DTF Has Become Our Preferred Choice

Having witnessed the evolution of apparel printing since the 1990s, we can confidently say that DTF is one of the most significant advancements our industry has seen.

When custom apparel was primarily produced through screen printing and transfers, small orders often became expensive because setup costs had to be spread across only a handful of garments. Today, DTF allows us to produce a single shirt just as efficiently as a short run of fifty shirts.

The print quality is exceptional, color reproduction is vibrant, and the process works across a wide variety of fabrics. Most importantly, customers can order only what they need without being forced into larger quantities to achieve reasonable pricing.

Our production equipment can produce approximately 145 shirts per hour, allowing us to handle rush orders that many traditional decorating methods simply cannot accommodate.

One of the most memorable orders we produced involved a family that had recently lost a loved one. They needed approximately forty memorial shirts with very little notice. Because we maintain a broad inventory of apparel sizes and utilize efficient DTF production systems, we were able to complete the order within a single day. One of the most common is selecting screen printing for extremely small quantities. While screen printing remains an excellent option for larger production runs, setup costs often make it difficult to justify for just a few shirts.

Artwork quality is another frequent issue. Customers sometimes provide low-resolution images downloaded from social media or copied from websites. Even the best printing equipment cannot create sharp results from poor-quality artwork.

Waiting until the last minute can also create challenges. While we routinely accommodate same-day and next-day orders, specialty garments or uncommon sizes may require supplier availability. A little planning provides more garment choices and often lowers stress for everyone involved.

Finally, many customers underestimate how many shirts they'll need. Ordering a few extras often proves valuable when someone needs a different size or when additional team members join later.

 

Our Recommendation

When customers ask us which printing method offers the best balance of cost, durability, appearance, and speed for small apparel orders, our answer is usually DTF printing.

Embroidery remains an outstanding choice for professional uniforms and hats. Dye sublimation continues to excel on polyester performance apparel. HTV still serves specific applications well. However, for the majority of small apparel orders under 100 pieces, DTF provides the greatest combination of flexibility, affordability, color vibrancy, and turnaround speed.
